In-situ monitoring of hybrid friction diffusion bonded EN AW 1050/EN CW 004A lap joints using artificial neural nets. - In: Proceedings of the Institution of Mechanical Engineers, ISSN 2041-3076, Bd. 234 (2020), 5, S. 766-785

In this work, a dissimilar copper/aluminum lap joint was generated by force-controlled hybrid friction diffusion bonding setup (HFDB). During the welding process, the appearing torque, the welding force as well as the plunge depth are recorded over time. Due to the force-controlled process, tool wear and the use of different materials, the resulting data series varies significantly, which makes quality assurance according to classical methods very difficult. Therefore, a Convolutional Neural Network was developed which allows the evaluation of the recorded process data. In this study, data from sound welds as well as data from samples with weld defects were considered. In addition to the different welding qualities, deviations from the ideal conditions due to tool wear and the use of different alloys were also considered. The validity of the developed approach is determined by cross validation during the training process and different amounts of training data. With an accuracy of 88.5%, the approach of using Convolutional Neural Network has proven to be a suitable tool for monitoring the processes.

Die vorliegende Arbeit soll einen Beitrag zur Steigerung der Leistungsdichte, Reduktion von Schallemission und kavitationsbedingter Materialerosion von hydrodynamischen Bremsen leisten. Basierend auf einer im praktischen Einsatz befindlichen Ausführung für Schienenfahrzeuge erfolgen theoretische, simulative als auch praktische Untersuchungen. Hinsichtlich Leistungsdichte werden die relevanten geometrischen Einflussgrößen der strömungsleitenden Bauteile analysiert. Durch Strömungssimulationen wird der Zusammenhang zwischen der Leistungsdichte und dem jeweiligen Untersuchungsparameter ermittelt. Neben dem globalen Maximum steht unter Berücksichtigung möglicher Fertigungstoleranzen die Robustheit im Fokus um eine geringe Kennlinienstreuung zu erreichen. Auf Basis dieser Ergebnisse erfolgt die Definition von Geometrien für Prototypen und deren Validierung durch Prüfstandsversuche. Aus der Gesamtheit dieser Untersuchungen erfolgt die Ableitung einer Methodik für Neu- als auch für Anpassungsauslegungen des Strömungskreislaufs. Aus akustischen Analysen von Bremsversuchen werden die für den Schalldruckpegel relevanten Geometriegrößen der hydrodynamischen Bremse identifiziert. Durch Kombination von theoretischen Überlegungen und Simulationsergebnissen wird eine Methodik entwickelt, welche die Geometrieauslegung zur Erzielung eines geringen Schalldruckpegels beschreibt. Ergebnisse dieser Analysen werden durch Prüfstandsversuche untersucht und validiert. Damit ist es innerhalb der theoretischen Entwicklungsphase möglich, die Geometrie des Strömungskreislaufs so zu definieren, dass sie zu niedriger akustischer Emission führt. Zur Verminderung von kavitationsbedingter Materialerosion wird ein simulativer Ansatz aufgezeigt. Ziel ist es, hierbei innerhalb kurzer Untersuchungszeit eine Abschätzung der relativen Kavitationsneigung unterschiedlicher geometrischer Ausführungen zu treffen. Eine Methode zur schnellen Lokalisierung von kavitationskritischen Geometrien unter realen Prüfstandsbedingungen wird entwickelt. Die Untersuchung der Kavitationsneigung von Prototypen und die Bewertung des Einflusses verschiedener Geometrieparameter auf die Kavitationsintensität werden mit dieser Methode durchgeführt. Kennfeldanalysen werden durchgeführt und kavitationskritische Betriebsbereiche werden aufgezeigt. Des Weiteren wird eine Methodik zur Prüfung und Bewertung der Kavitationsbeständigkeit von Werkstoffen und Beschichtungen im Modellversuch beschrieben. Aus der Reihe von untersuchten Materialien wird eine Übersicht erarbeitet und bietet dadurch eine Auswahlmöglichkeit für die Werkstoffdefinition künftiger oder änderungsbedürftiger hydrodynamischer Bremsen.

Real driving emissions measurement of brake dust particles. - In: EuroBrake 2019, (2019), EB2019-FBR-017, S. 1-9

The measurement of brake dust particles is a complex challenging task owing to the open configuration of a brake system; indeed, the emitted particles are directly spread into the environment. The experiments conducted on the inertia brake dynamometer feature controllable and reproducible environmental and load parameters. However, laboratory testing does not allow reproducing the external continuously changing conditions (i.e. traffic condition, driving style, air humidity, vehicle components' wear and ageing, etc.), which affect the real driving emissions. To this effect, real driving emissions tests aim at assessing the vehicle global emissions in real driving environment and comparing brake particle emissions with other particle emitters, especially the combustion engines. Although real driving emission (RDE) tests enable the detection of brake dust particles emitted in real driving conditions, they are complex and not reproducible due to external, continuously changing parameters. The motivation lies in developing a real driving emission sampling system for brake particle emissions, which meets the quality requirements of the measurements, as well as the prevention of particle losses and contamination, thereby supplementing and reviewing laboratory-based procedures. In addition, a methodology is presented, which allows for the analysis of particle behavior and particle deposition using computational fluid dynamics.

Investigation of the potentials of regenerative brake systems towards the reduction of brake particle emissions. - In: EuroBrake 2019, (2019), EB2019-EBS-021, S. 1-4

Brakes are nowadays considered as the main emitters of micro- and nano-particles in road vehicles next to the internal combustion engines. Regenerative braking enables blending operation with conventional friction brakes allowing a significant reduction of particulate matter emissions. In this study, the potentials of a control strategy for regenerative braking are presented and the associated benefits discussed.

Challenges of integrated vehicle chassis control: some findings of the European project EVE. - In: IEEJ Journal of Industry Applications, ISSN 2187-1108, Bd. 8 (2019), 2, S. 218-230

The development of high-performance mechatronic systems as well as the strong demand for environment-acceptable and safe intelligent technologies have had a profound impact on vehicle engineering. This impact has resulted in both an increasing degree of automation of vehicular systems and the emergence of new concepts like integrated chassis control. To contribute to this topic, a consortium of several industrial and academic partners from EU, South Africa, and USA has performed consolidated research and innovation actions for the development of new integrated chassis control technologies within the framework of the European project EVE. This paper presents the main EVE outcomes related to the integration of active brake, suspension, and tyre pressure control. Attention is also given to the problems of vehicle and tyre modelling, state estimation, robust chassis control, and experimental validation tools.
